On July 2nd, the ceremony of “2020 Ringier Technology Innovation Award for Plastics Industry” was held in Shanghai. The epidemic caused by the coronavirus has affected everyone in our country and globally. There is no case of the virus within the Haitian Group. Throughout the Group, comprehensive precautions have been taken in advance to protect the health of employees and counteract the spread of the virus.

Hygiene and prevention is taken very seriously at Haitian. Among other things, we have set up a task force at headquarters to ensure that all necessary measures for prevention and control can be effectively implemented. Mr. Zhang Jianming, Chairman of the Haitian Group, emphasizes: “The health of employees and their families is paramount. Health comes before business, safety before profitability.”

At the same time, the top management is aware of its social responsibility in society. For example, Haitian has so far donated 5 million RMB (approx. 718,680 USD) for the prevention and treatment of viral pneumonia. Haitian has donated around 10,000 food containers, produced by Haitian’s factory free of charge to hospitals. The current situation can only be overcome by working together.

Despite this, work must continue on the development of new products and systems – solutions that are needed to fulfil urgent requirements. In accordance with government regulations and in compliance with general prevention and control requirements, our company has gradually resumed work since February 10, 2020. Many production processes in our plants have been reorganized as part of increased health and safety measures. This ensures the delivery of ordered machines at the greatest capacity possible. The production will gradually return to normal.

HELLA is one of the largest suppliers to the automotive industry. The MDAX Group supplies almost all of the world’s leading automotive manufacturers with premium products and is one of the innovation leaders in the vehicle lighting segment. We visited Hella Kočovce and talked to technicians Jozef Šimun and René Jurkovský about the first electric machine at Hella worldwide – the Zhafir Zeres Series in their factory.

The company HELLA has grown with products for vehicle lighting. The portfolio includes headlights, combination rearlights, interior lights and reaches all the way to lighting electronics. Product development focuses on light-based driver assistance systems and LEDs. In addition, the company has established itself worldwide as a competent solution provider of comprehensive lighting and vehicle electronics – according to the claim “Technology with vision”.

Today, the Group has 125 locations around the globe, employs around 39,000 people, including around 7,700 in research and development, and generated sales of around EUR 7 billion in fiscal year 2018/19. EUR 5.8 billion of these were generated in the Lighting and Electronics Divisions alone.

Premium quality for premium brands

First-class product quality to the highest standards means everything to the automotive specialists, it is the benchmark for all thinking and acting and enjoys the highest priority. “Zero defects” is the motto, simply because of our responsibility to our customers. In order to implement this high standard in all plants, Hella has established an integrated quality management concept throughout the Group, which is based on internationally recognised quality standards and is continuously being further developed.

Traditional with innovative spirit

“Not to stand still in development, to work out ideas and bring them into series production is what drives us every day” is the motto of this innovation leader. On the production level, the law of series production was to stick to the familiar ground; here, without exception, the company has so far relied on the services of European brands. That has changed. Haitian is the first non-European injection moulding machine manufacturer – although with German-Chinese roots as far as the development of the electric Zhafir series is concerned – that was able to convince those
responsible at Hella of the performance, efficiency and quality work of its series. The decision in favour of Haitian respectively Zhafir was made at Hella Kočovce, in western Slovakia.

“At the beginning it was not easy to show that Haitian builds reliable machines,” explains Filip Mizia, technical sales manager at Mapro, sales and service partner of 千赢国际官网首页入口网址是多少 in Slovakia. “It took a little patience to show the operators how to use our machines. But now they can work with our machines without any problems, and we can say that they are very satisfied, both in terms of after sales support and technical support”.

With the plants in Bratislava, Banovce and Koovce, Hella has three locations in Slovakia which produce different components for automotive lights independently of each other. The group employs a total of 2,100 people there, producing day and night – 24/7 in four shifts. Jozef Šimun, Production Manager: “I think it is particularly important for Hella to have a high specification in the machine equipment, with many options. Every time I talk to the people in charge, they are more satisfied with the Zeres than with the European machines. More satisfied, both in terms of parameterisation and handling”.

In the meantime, also the first Haitian machine has been integrated in the Kočovce factory. A Jupiter series with 450 t clamping force was installed for a 6-month trial period. It proved its performance long before the end of this test phase.

Mr. Šimun, Mr. Jurkovský, how important is energy as a cost factor for Hella?
“It is certainly not the first priority, quality definitely comes first, but of course it is one of the more important points, because we at HELLA also want to save energy. In the end, it depends on the price.”

Is that the reason why you switch to electrical machines and what do you expect from them?
“We expect the maintenance of electric machines to be more economical than other machines. This will certainly be even better the more electrical machines we have in the workshop. Apart from that, hydraulic machines are much louder than electric ones. And the price and the performance are very convincing.”

What is your personal opinion about the drive technology of the future, is it electric, hydraulic or hybrid?
“I think the best solution is electric machines. They are cleaner, the performance is very good and they are remarkably quiet. But I think the most important thing is the price.

Spritzgussa Plastics GmbH & Co. KG is one of the most experienced manufacturers of packaging for food, non-food, cosmetics and consumer goods. Sustainability aspects such as resource conservation or recycling play a special role here. At the end of 2018, the first Zhafir Zeres series came on board, the second followed in May 2019. Both times the delivery, installation and system start took place extremely fast and flawless. Time for a first evaluation.

We talked to Joachim Stelzer, Head of Sales and QA, and Jochen Bartl, Managing Director and Head of Production, about internal adjustments towards a more environmentally friendly production method and the advantages of the electric Zeres Series.

Mr. Stelzer, everyone is talking about sustainability. How does Spritzgussa feel about this?

“We see sustainability as one of our main topics for the coming years. But: Blind actionism does not help much. The industry must provide serious answers. Not only in food packaging, but also for consumer goods. But especially in food packaging, due to food contact, we are very limited because of strict regulations.”

What potential do you see for biobased plastics?

“Bio-based plastics are not a long-term solution. It also decomposes into small particles, which are still plastics, only smaller. It is also not compostable in the usual sense.

Where do you think the plastics industry can start?

“First of all in the general attitude. For us, the preservation of our environment is a matter of the heart. We continuously try to optimize the energy consumption per ton of plastic granulate and the CO2 emissions. Waste products that we produce are returned to the recycling cycle. A PET bottle does not find its way into the sea by itself. Here, everyone who picks up a bottle has to take responsibility and act accordingly.”

Where do you see internal adjustments for more sustainability?

“There are many. Energy consumption is a big issue for us, also a purchasing criteria. Then last year, for example, we integrated a heat recovery system. Energy is becoming more and more expensive and therefore more important. We produce large quantities with fast cycles, so the process and energy consumption must be optimally coordinated so that the profit margin can be achieved. That is why we are switching to electrical machines. Until now, we only had hydraulic premium brands, now we have switched to Zhafir.”

What was the decisive factor?

“The efficiency is significantly higher. In addition, there is easier maintenance due to fewer moving parts, longer maintenance intervals, so that maintenance costs stay manageable. Cleanness is also a major issue, especially in our production for food packaging. Oil always carries the risk of leakage, but our production must remain clean.”

What advantages do you see in performance?

“The machines are obviously quieter, precise in their movements and, as I said, efficient and economical. In a mold test with hydraulic machines, we measured energy savings of up to 65%. We have become real fans and in the next few years we will replace our entire portfolio with electric machines from Zhafir. Because the Zhafir machine is also unbeatable in price”.

How do you rate Zhafir’s service and support?

“Our demand on Zhafir is clearly defined: carefree production. The two machines run 52 weeks in a row. They must meet all requirements and deliver the best possible quality at the lowest possible maintenance costs. Both Zeres machines have done this so far. But of course service and support are important. We feel very comfortable with Hewaco. It is a very cooperative relationship. If we have any questions, they come immediately. Apart from that, we do a lot ourselves and also have mechanics in-house. The flexible spare parts policy of 千赢国际官网首页入口网址是多少 Germany is very helpful in this case. In this area, Zhafir is pursuing a different, unique strategy in Germany.”

A new dimension for technology to the point. For the first time Zhafir is offering electric solutions in a range from 400 to 33,000 kN. By introducing the new Jenius Series, a modular hybrid that offers a two-platen solution, the range of applications has also been considerably expanded. Zhafir headquarters believes it has already optimally positioned itself for the electric future. Further developments are to follow.

The new power range is complemented by various performance variants, such as “F” (Fast Cycling) for short cycles or application-oriented packages for precision multi-component jobs, for example. Zhafir headquarters in Ningbo, China, sees this as a major milestone: With the available electric model ranges all applications for sophisticated manufacturing are immediately covered.

Getting to this point has required a lot of staying power, but now we are in a great position to transfer the advantages of electrics to all sectors of application throughout the plastics processing industry. Precision. Dynamics. Speed. Top-quality manufacturing. And all of this comes with affordable and clever cost structures. Add to this energy savings verifiably measured in the high double digits, as high as 70% in fact. Every rationale speaks in favor of an electric future. And you can be sure that with the introduction of the third generation of technologies further advantages will be added as early as 2019.

With the fully electric Venus machine, premiering in early 2007, Zhafir Plastics Machinery made the first breakthrough. Since then, with the Zeres Series, developed with identical construction features but designed as an electric entry-level model with integrated hydraulics, the second facet in the diamond was sharpened. In as many as 50 countries worldwide more than 13,000 Zhafir machines have now been installed.

“The Venus, Zeres, and now the Jenius machines make up our current backbone because we at Zhafir believe that the future of injection molding will be electric”, says Zhang Bin, CEO of Zhafir Plastics Machinery. Sales figures that have been consistently rising for years and the positive response from processors confirm this message. Remarkably, in Germany – the core market for plastics processing in Europe – the company currently sells more electric machines than hydraulic ones.

Thinking electric since 1998

Just 10 years ago electric injection molding machines were reserved exclusively for the high-end applications sector. The production costs – and at the same time the cost of buying the machines – were simply too high. Japanese manufacturers had been the first to occupy the high-end sector and dominated the field; they continue to play a major role to this day.

Yet it was only a matter of time until this would change. First of all, with the founding of Zhafir R&D in Germany in 2005 the revolution in the world of electric injection molding technology was unofficially launched. Under the direction of Prof. Helmar Franz a team of German and Chinese engineers worked feverishly behind the scenes. Zhafir was pursuing a bold vision. The goal was both a clear and a challenging one: electric for everyone. Electric injection molding machines at the price of hydraulic ones. Not only in premium sectors, but for the standard ranges too, right down to the simplest of applications – perfect example for “Technology to the Point” for electric drives.

By 1998, CEO Mr. Zhang Jianming had already initiated and promoted the development of fully electric machines at Haitian – acting from the deepest conviction that ultimately electric drives offer a whole range of advantages when compared with hydraulic. Beside the high price of the machines up to now caused by manufacturing costs. Supported by Haitian’s experience and production expertise, Mr. Zhang saw the possibility of making a lasting change. As basic developments took their course, the fully electric Haitian HTD series was created, which eventually was passed on to Zhafir, there to be further developed and optimized into the Venus Series. Meanwhile, Zhafir’s German engineering team was also working on the innovative Mercury and on other premium technologies that were immediately to become included in various different machine ranges.

In a sense, Zhafir thus took on a pioneering role in broadly based electric solutions. The premium markets were already partly “electrified”, it’s true, but traditionally hydraulic markets were the majority. Live applications, benchmarking, honest discussion, mold tests, and sales and service partners around the globe have little by little paved the way. In retrospect it can be said that Zhafir demystified the inflated status of electrics, brought them down to a practical level and into the production workshops for standard applications. At the beginning it was a matter of persistent persuasion, using warm words and hard facts – hydraulic vs. electric, tradition vs. future. The advantages in performance and costs are obvious. Once interest has been aroused, the facts almost always speak in favor of an electric solution. In the meantime, Zhafir has consistently expanded its wealth of electric solutions with modular ideas to now include combining two-platen technology for large-size/long visible parts.

In the starting blocks – the next generation of technologies

In 2015 Zhang Bin assumed responsibility at Zhafir for bringing the development of electric machines into the next generation of technologies and for promoting digitalization.

“The future is electric” – this is a clear acknowledgment by Zhafir that it will continue on the path already taken. It’s not just the statistics of the global market data that demonstrate that Zhafir is going in the right direction. But at the plastics industry’s leading trade fairs the trend towards electrics is also apparent, which means that Zhafir is in very good company. On this point Zhang Bin says: “Whether you take NPE, Chinaplas or even the K Trade Fair, electric machines are making ground in all markets. This confirms our decision to expand our portfolio of solutions even further. We are proud of our achievements but still far from satisfied and continue to see possibilities for offering electric solutions that are even more broadly based and cost-effective.”

200 selected visitors were already able to take a look at the prototype of the Mercury Series in November of 2009 – Zhafir Plastics Machinery, the subsidiary of 千赢国际官网首页入口网址是多少 Holding, is presenting its new generation of all-electric injection molding machines at K2010. Tie bars become side plates and provide for a 70% larger mold area, a simplified toggle mechanism gains more precision and the separation of plastification and injection provides for an extraordinary high melt quality as well as high dynamic injection. One of the first Zhafir Mercury machines has been in use since September 2010 at the site of packaging specialist SIM in France.

The Mercury Series is the result of German-Chinese team work: developed by German engineers with the support of the experienced production experts from Zhafir Ningbo and manufactured in Ebermannsdorf. “With the Mercury we wanted to keep track of more than just economic efficiency and productivity. In fact, everything that had gone before was to be questioned, rethinking the drive technology and control and get to the bottom of the mechanical sequences of an injection molding machine”, explains Professor h.c. Dipl.-Ing. Helmar Franz, CEO of Zhafir Plastics Machinery. “Due to the high demands and the global market trend the new technology could only be all-electric.”

Side plates got a multi-function and are used as tie bars. The result is 70% more mold area and a machine design that is 30% slimmer. The symmetrical design of the entire mechanism keeps all of the emerging forces in the center and guarantees high plate parallelism and the best tolerances.

In addition to this the toggle system was made much simpler and is composed of just two levers with a central servo-direct-drive for dynamic and smooth movements. Lubrication is unnecessary, which is why the Mercury is suitable for clean production perhaps for clean room applications.

The separation of plastification and injection will provide an extraordinary high melt quality. The melt residues that are frequently criticized in designs of this type are prevented in the case of the Mercury with a special rinsing process. Here the plastification occurs immediately using a high torque motor. The injection process is controlled by a central spindle driven by a servomotor. This promises the shortest response times and reaches speeds up to 500 mm/sec with an acceleration of over 10 g. There are three piston diameters and in turn three screw diameters available for every clamping force for a variable configuration of the injection unit for specific demands of the molds, the materials and of the process technology.

The central power supply to the drives and the new generation of inverters from KEB make it possible to recirculate the braking energy back into the grid. Servomotors with extremely low inertia are also used in the Mercury. They reduce energy consumption during heavy acceleration.

A multitude of other functions were integrated using the latest generation of controls from KEBA. So, for example, the flexible sequences can be changed individually or the access privileges can still be personalized on a more individual basis. The infinitely adjustable height of the terminal allows for convenient operation and is gentle on the back. The control terminal can also be mounted on the non-operator side so that the user has access to two machines simultaneously in a classic production network.

The Zhafir Mercury 550, 1000 and 1500 kN series will be available on the market starting 2011. A 1500kN has been in practice trials since September 2010 at the site of packaging specialist SIM in France. A thin-walled 750 ml cup made from PP is manufactured there using a 2-cavity mold. The Mercury already achieved low shot-weight tolerances of 0.2% maximum after just a few trials. “Thanks to the highly dynamic piston resolution on the injection side we were even able to somewhat reduce the injection speed.
